SPECIAL SHOW ISSUE

Welcome to this special issue on the eve of ‘MumbaiWood 2013’, without doubt Western India’s star show for the woodworking and allied industry. As much as I am excited about the upcoming event (1-3 October), the industry and observers alike are also abuzz about the prospects of the first such woodworking trade fair, focusing on Maharashtra, Gujarat, Madhya Pradesh, Goa and parts of Karnataka. No efforts have been spared by the PDA Trade Fairs team – the organizers of the eminently successful ‘Indiawood’ and ‘DelhiWood’ shows – to make the Mumbai event a success. WoodNews is looking forward to interacting with suppliers, traders, manufacturers, dealers, vendors, experts, wood lovers – and you – at the venue. Let us all make it the “jewel” in Western India’s woodworking crown!

The focus in WoodNews this time around is on the tooling segment: a vital, but often ignored aspect of woodworking. Ramu-Sir’s Leitz Tooling Systems (India) was gracious enough to join hands with the magazine as ‘Knowledge Partner’; many more well-known brands also willingly participated. My thanks are due to them all for making the effort a success. Our next focus would be on Modular Kitchens, and I welcome one and all to contribute towards enriching our knowledge on the subject. You can call me, or email [email protected].

Keeping in mind the synergy of the furniture upholstery segment and mattress industry with woodworking, WoodNews initiated a series of articles on it in the July-August issue. This time you get to hear from the horse’s mouth: Mr. Danny, Regional Manager of Global Systems Group, writes on mattress manufacturing and machinery.

Coming up next: the furniture upholstery segment. I again invite you to contribute in any manner possible, so that bringing out the magazine becomes more interactive, participative and fun! I hope you also notice and appreciate the alterations in the magazine’s design: it looks peppier and easier on the eye. Like they say, the proof of the pudding is in the eating; so go ahead and feast on the magazine’s contents! Till next time,

Dhananjay Sardeshpande

New light on tooling

Leading manufacturer

dwells on the strategic

importance of tools in

machining of wood

The success of any manufacturing organization is attributed to the optimal use of its resources: Men, Materials, Machines and Money. These are difficult times for every Indian industry, with everyone’s top and bottom lines coming under immense pressures. It is a challenge even to stay afloat and to report net profits.Every management is in search of strategies to control and reduce their manufacturing costs. These efforts are normally focused on the three cost segments: materials, labor and overheads. Unfortunately, one critical cost element is ignored by most – the impact of using correct tools in their machining processes.

In particular, the cost benefit can be observed only after a certain period of use. This is not surprising, as the basic requirement is being able to measure the savings. The longer a user works with such technologies, the more energy and resources are

saved. This reduces the process costs and increases profitability.Tool costs are normally categorized as a ‘C’ value element under overheads. Tool purchase decisions are left to the junior level executives in the materials department or the shop floor. It is a fact that the unit tool cost as a percentage of total manufacturing cost may be in the region of about 1% only. However, these tools have a direct bearing on other major cost elements. Use of optimal tools as required for the machining process results in the reduction in the various costs, the total impact of which will be much more than 1%.

Moreover there are lots of development efforts behind the tools. This means that when a customer installs machines with new tools, should consider the cost of the total life cycle. Many users, however, do not include tooling costs in their investment decisions. They only focus on the purchase price. A general rethinking is necessary for investment on tools in order to benefit from competitive advantages. Not paying attention to what tools are being used in one’s machining process is like a racing team investing time and money in acquiring the best of machines and pit-stop strategies, but ignoring their tyres!

The responsibility of an efficient tooling company does not limit itself to supplying good quality tools to their customers. It has to extend to:• Assisting the customer in

choosing optimal tooling solutions for their applications

• Train the customers shop floor personnel on how to get the best output from these tools

• Promptly attend to and solve all the customers application and quality problems

• Provide efficient and timely servicing support to the complete range of tools.

‘Shaping the future’

The one tooling company in India offering all the above services to their customers in the woodworking, plastics and non-ferrous industry segments is Leitz Tooling Systems India Pvt. Ltd. In India Leitz commenced its operations in 1999 from Bangalore, which houses special profile tools manufacturing and servicing centre. This year Leitz India launched its ‘Made in India’ range of special profile cutters and router bits to meet the specific requirements of the Indian market.Leitz India also has its tools servicing facilities in Noida, Mumbai and Nagpur, which help them to provide

quick and trouble-free servicing and delivery of tools to customers on an all-India basis. The Bangalore center has the facility to service poly-crystalline diamond tools also.Leitz is the worldwide tooling technology leader for wood and plastic processing industry in the international market. Globally present in 36 countries, Leitz has sales companies and manufacturing units in Germany, Austria, Brazil, Finland, the US and China. It doesn’t matter whether the customer works in solid wood, wood-derived material or compound material, whether he works mechanically or manually, Leitz India can supply the right tool for each material, each machine and each process.Leitz also provides its customers with a number of services like new projects, process engineering and consultancy for optimal production process, apart from state-of-the-art tools and tooling solutions for various sophisticated machining processes.Leitz India also provides complete technical assistance in setting up projects for productions of specialized products like doors, European windows, laminated flooring, aluminium and uPVC doors and windows.

Correct tools = Savings

• Materials cost : product rejections from machining defects are reduced

• Power cost: cutting forces are lower and higher feed rates

• Unit labor cost : higher feed rates, reduced labor fatigue

• Machine maintenance cost: dynamically balanced tools

Flagship R&D

Ever since Leitz received patent protection for its long hole drill, DRGM 307609, as far back as in 1903, its continuous research and development (R&D) efforts have resulted in very many tooling and process innovations that have revolutionized wood machining operations. Every Ligna exhibition has witnessed the unveiling of such innovations by Leitz. In recent years there have been many significant product and process innovation launches by Leitz in various areas of wood and plastics machining.

One live example of the success of Leitz’s R&D efforts is the coating technology developed about a decade ago when Leitz launched HSS tools with Marathon coating, one of the first coated wood machining tools in the world.Their performance in comparison to uncoated tools was immense. The tools provide a long lasting, constant cutting quality for optimal processing results. At the same time the lifetime increased by 3-6 times.

Another breakthrough was achieved in this field when Leitz designed an innovative, micro-structured coating with a hardness of more than 4000 HV. With these coated tungsten carbide (CTC) tools something that so far seemed impossible in the wood processing sector became reality. The most recent CTC tools on the Leitz list are the Marathon-coated ProfilCut knives. These are universally suitable for profiling of various materials. They considerably reduce the process costs during profiling. The cost benefit is due to higher performance time of

the knives, which results in increased productivity, resulting in enormous cost savings to the user.DFC technology

Technologies for efficient chip removal and low noise tools are future research projects at Leitz. This increases effectiveness and improves working conditions. Chips are caused by tools; a large percentage of noise is also produced during the process. To reduce noise and dust, the tools have to be perfect.

The principle for noise-reduced tools is the reduction of vibration. Thus we can reduce the subjective noise load by 50% for several tool groups. Chips cannot be avoided. However, through specific gullet designs, they can be controlled and guided to fly in a certain direction. With adjusted extraction hoods, the level of collection and the energy efficiency increases and the processing costs drop. This is termed as DFC (dust flow control) technology. For example, the WhisperCut-Plus jointing cutter has reusable light metal tool body. Hence it is 50% lighter than similar standard tools. During application this results in reduced vibrations and the noise level drops by up to 5 dB.DFC technology also ensures trouble-free chip removal. In all, the WhisperCut-Plus reduces the cost of the processing of coated and uncoated chip and fiber material by 10%.

Moreover the higher re-sharpening area on the diamond edges contributes to the increased benefit.RipTec technologyLeitz believes that the potential for optimization is not limited to single tools, but in the processing chain. Through the changeover to innovative processing procedures, large leaps become possible for customers in terms of processing quality and effectiveness. In solid wood machining area also

Leitz’s R&D efforts are focusing on planing and cutting applications. Using the conventional cutting methods, every user faces the challenge of tear-outs and splintering in the wood which results in wastage. That is where Leitz comes into the picture with a revolutionary solution.RipTec means that a small ripple profile is cut into the surface of a work piece. Tools with this technology are now available for three different application areas: for pre-planing of timber sections; window production for cutting slot-and-tenon joints or counter profiles; and profiling of furniture parts and flooring panels.RipTec technology solves quality problems of conventional procedures, avoids tear-outs and splintering in the wood and allows more stable timber joints. As a resource-efficient technology, RipTec results in increased machining efficiency and rejection and rework are reduced to a minimum.Even B-quality wood can be processed by RipTec tools and converted into a precious resource. An added bonus is that RipTec saves up to 25% energy.

The Felder Silent-Power cutter block gives surprising results in tests

Student technicians, together with their head teacher from the wood technology and design college in Hildesheim, Germany, carried out an interesting test project: they compared a standard four-knife cutter block with the new Silent-Power cutter block from Felder. Even for the experts, the results were somewhat surprising, writes Hermann Sielaff.

The result was impressive. The Silent-Power cutter block is between 11dB and 16dB quieter. But what does this mean? As a reduction in noise emission of even 10dB halves the audible noise, we are talking here of an average reduction of around 60%. This point alone justifies the additional price of the option. However, what is much more important is another value when it comes to the calculation of the sound pressure level. For this, the basic rule of thumb that applies is as follows: a) a 10dB increase or decrease equates to an effective doubling or halving of the noise; and b) a 3dB increase or decrease equates to an effective doubling or halving of the possible danger of hearing damage. Therefore if it is possible to reduce the noise emission by 3dB, this effectively reduces hearing damage by half. The tests were carried out on two AD 951 planer-thicknesser combination machines from Felder. One of the machines was equipped with a standard knife cutter block (HSS), the other with the Silent-Power cutter block. The Silent-Power cutter block is equipped with 77 tungsten carbide blades, aligned in a spiral formation. The first impression of the test team: The Silent-Power cutter block is considerably quieter. In order to achieve objective results, we positioned the noise level measuring device’s microphone directly next to the ear of the operator to achieve person-specific results in line with DIN.The difference in noise intensity can be explained by the unique geometry of the Silent-Power cutter block. With the standard cutter block all of the air volume that exists along the full width of the table is forced through the narrow air channel between the table and the cutter block with every cut of the blade. With the spiral cutter, on the other hand, only a small area of

blade is used with every cut.Cutter blocks as well as molding tooling that have a cutting edge made up of several changeable blades do not have a continuous pulling cut. The Silent-Power cutter block, however, easily overcomes this problem. The changeable knives are all set at an angle on their axes. The way in which this can be tested is by looking at the blade steps, also known as cutting marks. But how can we measure this, if we can’t even see them? As we looked at the surface under a microscope, it wasn’t possible to make them out, even at 20 times magnification. It was only after we ran a work piece through on the thicknessing table sprayed with cleaning solution that it began to become clear. The structure cannot be felt and is not even noticeable under a microscope if it has not been prepared. At higher feed speeds we found that on both cutter blocks there was streaking on the work piece as chips found their way between the blades and the work piece rubbing on the freshly plane surface. Tear out caused by planing against the grain or through knots was significantly reduced with the spiral cutter block. The segmented cutting design of the

spiral block creates shorter chips that don’t have the same flexural strength and therefore the tendency to cause a wedging effect. At this point we are at, what is in my opinion the most important advantage of this cutter block: the tungsten carbide blades. They make it possible to finally plane even abrasive woods and board material in particular. With the use of continuous long knives, the use of tungsten carbide is questionable, because in the case of blunting or even breaking then the complete set of blades has to be changed. With the Silent-Power cutter block there would be just a couple of blades that would need replacing.Anyone currently planning to invest in a planer, and if Felder is in the shortlist, we would definitely recommend taking the spiral cutter block option. You start saving from the 11th time you would have had to change the blades and are guaranteed a top quality finish, which doesn’t even take into consideration the costs of re-sharpening the blades. What more could a carpenter ask for?The writer is head teacher at the college of wood technology and design in Hildesheim, Germany.

AHEC teams up with US softwood industryDr. Scott Bowe, wood products specialist, to highlight benefits of impor ting value-added hardwood lumber from US at inaugural ‘MumbaiWood 2013’

The American Hardwood Export Council (AHEC), the leading international trade association for the American hardwood industry, has announced that it will be participating at the inaugural ‘MumbaiWood 2013’ expo, which will take place at the Bombay Convention and Exhibition Center from October 1 to 3.AHEC will have a joint stand with American Softwoods under the banner ‘American Wood Solutions’, and will promote strong environmental messages and potential performance through case studies, technical reports and publications.Dr. Scott Bowe, professor and wood products specialist at the Department of Forest and Wildlife Ecology College of Agricultural and Life Sciences of the University of Wisconsin, US, will highlight the benefits of importing

value-added hardwood lumber from the US at a seminar on the first day of the show.AHEC’s participation at the event will present an opportunity to build a case for wood as the only true and naturally sustainable building material. With sustainable design solutions at the top of the agenda for the Indian building sector and government initiatives to further increase the use of wood in building, it represents the perfect opportunity for AHEC to talk about its ISO-conformant report on the Life Cycle Assessment (LCA) of rough-sawn kiln-dried American hardwood lumber.AHEC commissioned the LCA study in 2010 and the recently released report contains extensive data on the environmental profile of US rough-sawn, kiln-dried hardwood

lumber using a comprehensive set of environmental impacts. It also covers the environmental life cycle of hardwood lumber from point of harvest in the US through to delivery at the importers yard in major export markets.According to Mr. Roderick Wiles, AHEC Director for Africa, West Asia, India and Oceania, “India is demonstrating demand for wood products that far outstrips domestic supply, strong GDP projections and positive demographic indicators. All of these point to further growth in the demand for imported wood and wood products, particularly in material suited for furniture, packaging and pallets, and interior, architectural and decorative uses.“With demand expected to remain strong through 2013, we remain committed to our outreach

programme in India, which includes trade shows, seminars and trade servicing, all with a view to interact with the major players in the country and to further promote the many positive attributes of American hardwoods,” he added.A recent report showed that over the last 10 years India’s trade deficit in forest products has soared from US$1 billion in 2001 to more than US$5 billion in 2011. Moreover, due to the scarcity of domestic timber resources and a rapidly growing demand, log imports in India have doubled since 2006 in order to meet the country’s growing appetite for wood products.According to Dr. Bowe, there is a misconception among Indian manufacturers that they can process logs into value-added lumber more cheaply than importing value-added lumber products from the US. However, freight costs and production quality issues negate this misconception.

Dr. Bowe will present the findings of a research project that was spearheaded by the Wisconsin Department of Agriculture, Trade, and Consumer Protection (DATCP) and funded by

the United States Department of Agriculture Federal State Marketing Improvement Program (FSMIP) at the

‘MumbaiWood’ seminar.Dr. Bowe said, “This research project will aim to increase exports and improve market share for value-added hardwood lumber products from Wisconsin and the “lakes states” to India and countries in Asia. The goal is to demonstrate that it is more profitable for Indian and Asian companies to import kiln-dried value-added hardwood lumber products vs. hardwood logs from the US.“In addition, yield recovery studies were implemented to develop a base for comparison of lumber yield and drying processes in India versus US standard industry practices, and includes the cost to ship a container to India from the ‘lakes states’ region. The objective is to give foreign companies the knowledge and tools to make informed decisions for purchasing logs or value-added lumber products,” he added.

DESIGN AND FINISHING

The mayor of Reutlingen, Barbara Bosch, described the space as a “jewel of contemporary architecture, with a clear design and timeless elegance that also meets high standards of acoustics”Dudler’s choice to use American cherry for the flooring and walls of the stalls, upper circles and rear gallery in the concert auditorium and event hall creates an elegant look and high acoustic performance. Over 3,000 square metres of American cherry veneer was specified and installed by joinery specialists Ortel Innenausbau (Saxony).Moveable walls allow both spaces to be adapted for a range of events: congresses and presentations, balls, banquets or even trade fairs and exhibitions. The new ‘hall for all’ is also available as a meeting room and rehearsal space. The Great Hall has room for up to 1,700 spectators; the Lesser Hall can hold 400.The walls of both rooms are lined

with textured American cherry veneer, which is perfectly suited to the acoustics required for sophisticated concerts. This rich red-brown wood gives the event rooms a highly visual and tactile aesthetic.

According to the joiners, American cherry has the perfect characteristics for veneer work. The wood was finished with a colorless coating – a combination of natural oils and waxes – to penetrate particularly deep into the wood, giving it a smooth, matt finish and highlighting its natural red-brown color.American cherry is popular in interior design and construction because of its good working properties. In addition, it has a fine, even texture and a subtle but attractive grain pattern. The shade of the American cherry heartwood varies from vivid red to reddish brown and darkens when exposed to light. The new Stadthalle is located in a traditional urban setting and situated next to a local public park. Max Dudler’s architecture reflects the formal grid pattern of this area, making the building an integral part of the city centre, and one that will benefit all the surrounding districts in Wurttemberg, close to Stuttgart. It will boost Reutlingen’s reputation as Wurttemberg’s centre for classical music; and more importantly for the local community, the Stadthalle will enhance the town’s architectural and social presence.www.americanhardwood.org

Beech: Precious Hardwood at an Affordable Price

Beech has a strong reputation in the international markets, which value its technical and technological properties and affordable price.

Beech made a definite breakthrough at the last International Timber Tradeshow, a major international show held every two years in Nantes (France) which brings together sawmills, wood merchants and users and is the largest of its kind in Europe. The trends that emerge at this event are eagerly awaited by many foreign wood manufacturers, especially Asian companies, whose presence has been increasingly noticeable over the last few years.

The increased interest for beech is good news for France. It is not very widely known, but France is Europe’s leading beech producer. French forests produce 1,300,000 m3 of beech logs every year. Before the storms that ravaged France, Germany and Switzerland in December 1999, French sawmills were the principal beech suppliers to Asia. At that time, every year, close to 300,000 m3 of French beech were unloaded in ports such as Shanghai and Hong-Kong. But hurricanes Lothar and Martin in late 1999 disrupted the customer-supplier relationship for several years and users looked to other species. Luckily, things are now changing and beech is becoming fashionable again.

Highly Versatile Wood It is certainly the undisputed technical and technological qualities of beech that have earned this deciduous hardwood its reputation. As a sawmill owner from Eastern France explains, “... throughout the whole of Eastern France, the forest management approach combining small coppice stand trees and large high forest trees produces beech logs that are relatively short but very large in diameter, creating a low-density wood that is ideal for veneers, rotary cutting and high-class timber”. Beech is also known for its good performance in different machining applications (sanding, drilling, routing, gluing, etc.) and is easily kiln-dried and stained to obtain a reddish tint. Beech poses no particular technical problems in terms of drying.

Given all these factors, it is not surprising that the range of possibilities that French beech wood offers far surpasses that of other wood species. The better quality timber is sliced to make decorative veneers for furniture, interior design and certain special applications (e.g. luxury boxes and packaging). Beech is particularly flexible, and is therefore easy to rotary cut, which means

it is very commonly used for laminated plywood, steam bending and gluing. The sawn timber range is huge: boules, selected boards, square edged timbers in long length, waney edged boards (three faces square edged), various glued timber, finger-jointed timbers, machined or non-machined custom-cuts according to customer requirements, turning blocks, railway sleepers and packaging dimensions made of low-grade and heart board …

SPECIAL SHOW ISSUE

SEPTEMBER - OCTOBER | 2013

In spite of this very wide range of possible applications, French sawmills are fully aware of changing customer demands and adapting their production. As Éric Ducrot, head of French sawmill Les Avivés de l’Est confirms, “We realise that market demand is currently shifting towards square-edged boards and dimensioned timber that are re-sawn after drying. French manufacturers are therefore now producing square-edged timbers in long length from selected boards that have been kiln dried before edging”. This beech expert adds that drying before edging provides a much higher yield for manufacturers, as the whole of the raw material they are buying is usable without risk of twist or dimension shrink.

has exceptionally good steam bending properties. In Europe it is the most widely used timber for producing bent parts, e.g. for furniture. No problems are reported with surface coating. However, the very dense surface requires adequate fusibility (low viscosity) of the applied coating materials. The wood takes stains very well and can be adapted to almost any desired tone.

DurabilityThe wood is not durable (perishable) but is very permeable for preservation.

SeasoningThe wood dries well but is classified as moderately refractory, as the tendency to check, split and distort is considerable. Stacking and drying must be done with utmost care. To relax tensions and to change the colour to a saturated light reddish brown, the timber is frequently steamed before seasoning. The British kiln schedule D is recommended which corresponds to the U.S. T3-D2 schedule for 4/4 and 4/6 stock. (USDA Forest Service).Table T3-D2 for 4/4 and 6/4 Planks

Illegal logging and deforestation is a global problem resulting in negative environmental, social and economic impacts. In some tropical areas, illegal timber harvesting accounts for 50% to 90% of all timber harvested. The trade of illegally harvested timber has been estimated to generate at least US$11 billion, comparable to the production value of the drug market, estimated at around US$13 billion (Source: Interpol). In order to meet the growing demand for forest certification in the global market, the Indian industry has to look for certified forests or plantations to source their raw materials. The increased demand for forest certification is likely to affect the economic prospects of many farm- and agro-forestry areas in India unless these areas are certified. The Ministry of Environment and Forest recognized the need to promote forest certification in the country. The success of such a system largely depends on its credibility in both the local and global contexts. India has established a strong policy and legal framework for forest conservation. The scientific management of forestry in India dates back to 1864. The forest management working plans in India

follow several principles and criteria which are in line with best practices. However, forest certification in India is still at an early stage and, therefore, the nation has not been able to make use of the benefits of forest certification.India’s largest market

The European Union (EU) is India’s largest market for international trade. EU-India trade was valued at US$110 billion in 2011 and is forecast to double by 2016. In 2011, the 27 member states of the EU accounted for 18.8% of India’s total exports, and 12.2% of India’s total imports, making the EU the top-ranking trading partner for both exports and imports. The EU is also one of the biggest investors in India, although EU investment in India accounts for only 0.6% of its investment worldwide. Therefore, the potential for the EU to increase trade and investment in India is substantial. Several European companies, including Tesco, IKEA, Carrefour, Marks & Spencer and Tetra Pak, have announced plans to scale up their business in India by investing in the retail sector.India is one of the fastest growing paper markets in the world, with an annual turnover of US$6 billion. Furthermore, the wooden handicrafts industry has high export potential and exports are increasing. This industry, which is dominated by small and medium enterprises, makes an important contribution to economic development and provides employment to millions of artisans and wood workers.Companies operating in India will be encouraged to establish greater safeguards and improved due diligence systems. This will help clean up the supply chain and will induce companies – both Indian and multinational corporations operating in India – to strengthen

their procurement policies and invest more in research and development, technology, monitoring systems, legality and certification. In India, use of international forest certification systems in the industry, particularly Forest Stewardship Council (FSC) certification, has increased 10-fold during the past five years, partly because of the response towards FLEGT among buyers in the EU. Compliance with EUTR

Illegal logging and related large-scale deforestation has been a global problem for several decades and has resulted in extensive and negative environmental, social and economic impacts. To tackle this problem, the EU, USA and Australia have implemented new regulations banning illegal wood products in their markets. All new legal frameworks will affect the forest and timber industries worldwide. These new legal frameworks not only require wood exporting countries but also final consumers to assume responsibility for the forests of the world. These new legal requirements will place all actors within the timber industry under legal obligation to exercise due diligence and demonstrate, at a minimum, that the products they are sourcing have been harvested in compliance with relevant legislation in the country of origin.Unlike voluntary certification schemes – such as FSC or PEFC – these new regulations establish strict legislative requirements; any company that cannot demonstrate compliance runs the risk of being driven out of the European, US and Australian markets. To maintain access to these markets, suppliers will need to provide credible evidence demonstrating the legal origin of their products.Products subject to EUTR (European Union Timber Regulation) legislation

are classified as per the ‘EU Customs Combined Nomenclature’ codes and include:• Wood (round wood, planks, panels,

veneer, etc.)• Furniture and decorations in

wooden materials• Carpentry and wooden

prefabricated buildings• Pulp and paper (cardboard,

stationery, etc.) that are blank (not printed)

• Packaging when sold as a product (not goods that are packaged)

It excludes products that have completed their lifecycle (recycled products) and printed media such as books or magazines.Challenges ahead

The challenge of high certification costs – mainly due to the cost of performing on-site audits – have long burdened small and medium sized forestry companies. With traditional certification schemes, the emphasis is placed on the need to establish a fully developed management system, which results in a high number of bureaucratic requirements. Many small and medium-sized companies are faced with the risk of being excluded from the EU market due to the higher cost and complexity of traditional approaches to certification.Bureau Veritas Certification (BVC) Timber Due Diligence Solution has been developed with these issues in mind and is based on a set of practical and cost-efficient solutions that will ensure access to appropriate and credible due diligence procedures adapted to all types of companies, from small-scale to the largest industrial groups.BVC’s due diligence requirements do not involve the development and implementation of a complex management system and related

procedures. Our due diligence and verification process is based on already existing and legally required documented evidence, which in most cases should be sufficient to demonstrate conformity with legal requirements.Large retailers manage high volumes of a very large number of diverse products and highly complex global supply chains. Identifying the products that are concerned by the EUTR is already a major challenge. Today a significant number of these products come from Asia, or emerging countries, where traceability is not always the current practice for wood-based products.A failure of due diligence on the part of one individual supplier in a retailer’s network can be detrimental to a company’s entire brand image. Finally, most retailers market goods under their own brand. In this case, a retailer may incur additional risk when placing a product on the market,

and thereby take responsibility for the sourcing of raw materials such as packaging.Due Diligence solution

Due Diligence offers the most cost-efficient procedures and IT tools supporting trading operations of any size, enabling them to demonstrate compliance with the EUTR requirements in a credible manner, while maintaining a sufficient level of confidentiality of commercial information throughout the value chain.BVC has launched a dedicated Due Diligence Solution (DDS) for the forest, pulp and paper, packaging and wood products industries in response to the recent entry in the application of EUTR 995/2010. Forty clients in key areas, such as China, South-East Asia and Europe, have already implemented the DDS.BVC conducts management system audits against prescribed national

and international standards or tailor-made standards in the fields of quality, health, safety, environment, social accountability and information security. It offers a comprehensive portfolio from public standards to more customized schemes. With more than 10 years of experience in wood legality services, BVC has designed a first-class DDS, specifically to fulfill requirements of the EUTR in a cost-effective manner. This solution is completely adapted to the needs and potential risks of each supply chain, and is scalable to different levels of risk. BVC’s solution is implemented by a team of 300 experts in 60 countries with in-depth knowledge of local regulations. The author is Product Manager for FSC and EUTR-DDS at Bureau Veritas Certification, India. Breakthrough for Ecoresinator for MDF plantsSiempelkamp’s innovative blending system for MDF was introduced to the market two years ago. The results regarding the system’s success are now available: 13 sold Ecoresinators, all successfully operating, confirm the need of the market for resource-saving fiber blending.MDF manufacturer Duratex, Brazil, is one of the satisfied customers. About one third of the costs for MDF production are used up by resin consumption. All plant operators strive to reduce these high costs. With the new Ecoresinator, Siempelkamp introduced a blending system for MDF which not only allows the production of high-quality boards but also significantly reduces the budget of the plant operator. For our long-term customer, Duratex, Siempelkamp experts just recently started up the largest Ecoresinator to date. With a length of 4 metres and a blowline diameter of 150 mm, this blending system is designed for a fiber throughput of 66 tonnes per hour (bone-dry). The numerous features provided by the Ecoresinator have, meanwhile, convinced 12 more plant operators• Quick startup: The Ecoresinator

is pre-assembled and tested in Siempelkamp’s production facility in Krefeld and is delivered ready for connection to the customer’s site. This ensures short installation and startup times. The system can be installed in existing plants in a 48-hour timeframe.

• High resin savings: Up to 20% resin savings, a promise Siempelkamp kept to customers when the system was introduced to the market. At Duratex the plant operator only needs 55 kg of resin per cubic metre of MDF for a board density of 700 kg/m3. These are savings that translate into real money.

• Minimal energy consumption: The special Siempelkamp technology does without high energy consuming motors. No additional energy is needed for fiber transport blowers.

• High plant outputs: The fact that the fiber temperature does not drop when using the Ecoresinator has a positive effect on the plant outputs.

• Simple operation: As standard with Siempelkamp technology, the operation of the Ecoresinator is simple. The automation is adjusted to the conditions of the plant and is smoothly integrated into the control technology.

• Low investment costs: The investment costs for the

Ecoresinator are one-tenth of the cost for a blending system for dry fibers.

• One for all: The Ecoresinator is well suited as a component for a new plant, but also as a retrofit to an existing plant.

• Problem-free integration: Plants that are equipped with the Ecoresinator not only save resin and energy but also ensure the operation of a high-performance press made by Siempelkamp or another press manufacturer.

The success of Siempelkamp’s Ecoresinator clearly distinguishes itself from the competition. Currently, the company is modifying its high-end blending system for use in particleboard production. The Siempelkamp Group is a technology and systems supplier of press lines and complete plants for the wood-based products industry. It has the world’s largest hand-molding foundry producing castings with a weight of up to 300 tonnes.

Altendorfs for special applicationsThe general perception in India of sliding table panel saws is that these machines are used only for cutting wood-based panels like MDF, particle board and plywood. In fact the applications of a sliding table panel saw go far beyond this. Over the last year Altendorf in India has made efforts to educate customers and has achieved success in selling machines for special applications. Two specific examples of meeting these challenges are:

Large quantities of small pieces:The Altendorf F45 Elmo involves the cutting, in quantity, of different sized small shaped pieces – triangles, squares or rectangles – for school equipment. The challenge is to quickly change settings and optimize the use of material. The panel saw for this purpose has motorized fences, is programmable and accepts optimizing software solutions. In use the cutting sequence is recalled and the machine effectively sets itself. This increases productivity, is extremely accurate and saves valuable material.

Block cutting:The requirement was for cutting thick and long plastic blocks of up

to 4.8 meters in length and 100mm in thickness. The challenge was to specify and supply a machine that

could take a load of over 600 kg and cut straight over a length of 5 metres, while cooling the saw blade to prevent melting. This Altendorf F45, with a 5-metre table and increased HP has been supplied and successfully commissioned.Specialists in sizing (panels, solid wood, wood polymer composite boards, plastics, transformer and insulation boards), Altendorf can meet special cutting applications in different materials.www.altendorf.in

Discovering B.C.’s bounty

British Columbia is Canada’s, and the world’s largest exporter of forest products and a global leader in sustainable forest management. Similar to the many states in India, Canada has 10 states or “provinces”, each with its own government. British Columbia (B.C.) is Canada’s westernmost province and has vast forests with a wide variety of tree species. B.C. is the world’s largest supplier of softwood lumber, shipping to markets around the world: Asia-Pacific, West Asia, Europe, and across North America. B.C. is unique among the world’s leading forest producers because 94% of its land base is publicly owned, and forest activities on public land must follow strict forest management laws. Forests are backed by independent third-party forest certification systems, providing a high degree of oversight and confidence in our sustainable forest management practices.B.C.’s productive forests are a rich and diverse source of wood fibre. Due to the unique west coast rain forest in the province, B.C. has species native only to this western-most region of Canada. These versatile, high-quality woods are available in construction, millwork and appearance grades suitable for all end-use applications: Western Hemlock, Douglas Fir, Western Red Cedar and Spruce-Pine-Fir (SPF).

KNOW YOUR WOOD

Douglas Fir

Douglas fir is characterized by strength, stiffness and durability. It seasons well and rapidly, dries evenly and remains straight and true, with negligible checking or distortion. The species is used worldwide for heavy construction and has been the number one choice for use in doors, windows and flooring in North America. The wood is stable in use and has good decay resistance in its natural state.

Western Red Cedar

Beauty and durability, the hallmarks of Western red cedar, have made it one of the world’s most widely specified woods for many aspects of residential design. Its slow growth and natural oily extractives produce the wood’s fine grain, decay resistance and its trademark rich coloring.Light in weight, and with a soft texture, Western Red Cedar seasons easily and quickly with a low shrinkage factor. It has far superior insulation value than most other woods, cement, steel or brick. It keeps cold or heat out (siding, roofing) and prevents overheating (decking, saunas).

Spruce-Pine-Fir (SPF)

Lodgepole pine, interior spruce and sub-alpine fir are grouped together as a single species due to their similar properties. SPF has a high strength-to-weight ratio and is well known for good working properties. The wood dries rapidly with small dimensional movement and little tendency to check.

The writer is a wood products and technology expert with the Forestry Innovation Consulting India Pvt. Ltd.

Western Hemlock

Hemlock is a type of wood that is ideally suited to most product applications in India, such as furniture, windows and doors. It offers good strength, appearance and finishing qualities.Hemlock is valued for its good working properties and can be machined easily. Stiff and with straight grain, it planes smoothly without splitting to take a fine finish with a light-reflecting sheen. It is the preferred species for wood treatment where high strength and density are important. When kiln-dried, this wood is stable and has excellent wearing qualities.

Western Hemlock is receptive to various paints and stain finishes since it is non-resinous.

Lodgepole pine is the single most plentiful tree species in B.C., making up to 23.3% of the provincial growing stock.

The bending strength of Douglas Fir is well higher than that of teak.

Called the perfect “green” outdoor wood, Western Red Cedar requires no chemical treatment.

NOTES AND NEWS

Import duties on wood products again?

Dieffenbacher goesto Mexico

As the Indian government attempts to reduce its trade deficit, it is considering raising import duties on some major imported items, including on wood and wood products. Import duties on wood products were removed some time ago, when now Prime Minister, Mr. Manmohan Singh, was Union finance minister. The industry and forestry sector feel that a re-imposition of import duties on wood products would have a negative effect on the economy. Despite the gloomy first half of fiscal 2013-14, data analysts are optimistic that the export performance will have picked up in the second quarter. All eyes will be on the second quarter trade numbers when they are released.India’s trade deficit in the April-June period was a hefty US$50 billion, compared with US$42.2 billion in the corresponding period last year. The numbers show that while exports declined, imports rose. The timber industry has been quick to point out that wood products are a basic raw material required for

Duraplay de Parral commissioned Dieffenbacher to supply a new MDF-plant with a capacity of 200,000 cubic metres per year and an order volume of over US$80 million. The new plant

will be installed in Chihuahua, Mexico, and start-up is scheduled for the summer of 2015. Duraplay, with more than 50 years of experience in the market of

wood panels, currently produces particleboard, soft and hardwood plywood and panels with decorative surfaces such as TF melamine, paper and veneer. With the new MDF plant, Duraplay will supplement its product line to consolidate its position as manufacturer with the broadest wood panel line in Mexico.Mr. Emilio Ayub, CEO of Duraplay, said: “This investment indicates our confidence in the future growth

house building and for domestic manufacturing industries. It feels that re-imposition of import duties on wood products would be unfortunate as the benefits of duty-free wood product imports for the economy and forest security would be lost. The effects of higher landed costs of imported logs and wood products are now being felt in the domestic trade and on sale prices for domestic timber. Strong demand and the rising costs of resins and logs due to exchange rate fluctuations have resulted in plywood manufacturers raising prices once more.Overseas resources

Ensuring adequate and uninterrupted supplies of raw materials at reasonable cost has become the key focus for all wood-based industries in India. As the number of enterprises increases, and as others increase capacity, the problem of raw material supply increases.Companies are realizing that the best solution is to have their own plantations. Several Indian companies have sought to invest in Malaysia,

Myanmar and Vietnam and have plantations and manufacturing capacity in those countries. Taking up the challenge is India’s JK Paper Mills which is discussing large-scale plantation development with the government of Myanmar. The company is also considering establishing a paper mill with a 70,000 tonne annual capacity. The total investment is said to be worth around US$30 million. At home JK Paper Mills has extended its activities and in August its new plant at Raygada (Odisha) will start production of pulp and paper.Social and farm forestry initiatives by Imperial Tobacco Company (ITC) have added more than 17,000 hectares of plantations during 2012-13 and this brought the cumulative area of plantations to around 1,42,000 hectares. Planting activities have increased the ‘green cover’, improved raw-material supplies and have generated over 64 million man-days of employment for rural households, including poor farmers. – ITTO/TTM Report

first continuous press line in Mexico for MDF.Mr. Volker Kitzelmann, Managing Director of Dieffenbacher, commented: “We are proud to be awarded for this order from Duraplay de Parral. We expect a great opportunity for MDF in Mexico and we see very

positive growth prospects for the Mexican MDF market. This new MDF line is a big responsibility for us, but also evidence of the confidence in our products, technology and knowhow.”

‘Stability’ eludes domestic Italian marketOnce again, “stability” is the most suitable definition for the trend of made-in-Italy technology in the woodworking and wood-based materials industry. Just like the first three months of this year, the second quarter was characterized by substantial stability on the domestic and international markets. But in the April-June period, Acimall underlines an essential difference: while stability in orders from abroad was a further positive step towards the consolidation of Italy’s strong export propensity, the same “stability” on the Italian market once again meant that Italian companies using woodworking technology showed no signs of liveliness, suggesting no recovery, however moderate, in the short term. The traditional survey by the studies office of the Italian woodworking machinery and tools manufacturers’ association, based on a statistic sample of manufacturers of all types and sizes, reveals decreasing orders down by 1.1%, compared to the same period of 2012. Demand from abroad decreased by 0.9%, while the decline on the domestic market was 1.4&.

According to the quality survey, 35% of the interviewed companies indicated a positive production trend, 42% stable and 23% decreasing. Employment was considered stationary by 81% of the sample, and falling by the remaining 19%.The forecast survey outlines possible short-term industry trends: moderate optimism for export, but nobody expects a rally of sales in Italy. Foreign orders will record growth according to 27% of the sample, while they are expected to stay at the same level

according to 54%.The April-June 2013 period is the 11th consecutive quarter with negative expectations, the 7th with a negative balance exceeding 20 points. Recovery is inevitably associated to government measures to revive domestic demand: everyone is waiting to see the impact of recent measures offer tax allowances for building renovation and a “furniture bonus”, for which a further extension at least to June 2014 has already been urged by many manufacturers.

AHEC’s European Convention to be held in BudapestThe American Hardwood Export Council (AHEC), the leading international trade association for the American hardwood industry, has announced that it will hold its next European Convention in the historic Hungarian city of Budapest, on October 24 and 25, 2013, at the Intercontinental Hotel. The landmark event will provide an opportunity to discuss and share ideas, debate current issues and highlight opportunities for growth. It is also a chance to hear about AHEC’s ‘Forward Thinking’ strategy and learn how creative marketing and promotion can strengthen the trade of US hardwoods in Europe.

Following a very successful meeting in Warsaw in October 2011, AHEC wanted to stay in Central Europe but take the event to a new country and city. As an exciting cultural centre, Budapest should provide easy access for European importers to attend. This year’s programme will focus on new market opportunities such as heat treatment and engineered timber and how, with an effective environmental strategy, American hardwoods can meet future market demands for legality and sustainability. The proposed theme for the event will center on the environmental credentials of US hardwoods, and how marketing and promotion opportunities can help

strengthen their trade in Europe. The convention is focused on new business potential as AHEC believes that despite the current tough trading conditions, the long-term prospects should see significant growth for US hardwoods in both existing and emerging European markets. The convention is free to attend for US hardwood exporters and European traders, distributors and manufacturers who import US hardwoods. Delegates will need to register online at www.americanhardwood.org.Speakers for the event will discuss AHEC promotion at work; new technologies for enhanced performance; heat treatment of

American hardwoods; engineered hardwood for structural applications; using environmental profiling to market sustainability; and implementation and impact of EUTR on Europe’s hardwood markets. In addition to the formal presentations, delegates will also be afforded plenty of time for networking and informal discussion at social events around the convention. AHEC runs a worldwide programme to promote American hardwoods in over 50 export markets, concentrating on providing architects, specifiers, designers and end-users with technical information on the range of species, products and sources of supply.

Weinig rolls out 35,000th moulderWeinig recently celebrated the rolling out of the 35,000th moulder off the ‘Montage1’ assembly line. It was the legendary Powermatt-1200.When Weinig pioneered line assembly of machines for solid wood processing in 1970, it drew much attention. Series production was not yet the norm and placed high demands on organization and construction. With 26 workstations on the first assembly line, the ambitious company was also making a declaration of intent.

The most important development came in 2007 with the shortening of throughput times achieved by reducing the number of workstations. Simultaneously, material supply trolleys were linked in accordance with the Kanban principle. The average throughput time for a Weinig moulder is currently 10 working days.It not only enabled modern production technology to supply growing markets with large volumes, it also guaranteed consistently

high standards. Over 43 years, the ‘Montage 1’ assembly line has paved the way for the production of the globally renowned Unimat, Hydromat and Powermat molder lines. The line currently produces the premium Powermat-600, Powermatt-1200 and Powermatt-2400 models, which also account for the majority of sales revenue from Weinig’s core business of planing and profiling machines. If one were to arrange all the machines

produced on the ‘Montage1’ assembly line in a row, they would stretch over 175 km!According to Mr. Wolfgang Poschl, CEO of Weinig, the milestone machine is equipped with the patented PowerLock tool system, and features state-of-the-art control technology and can be integrated seamlessly into high-performance industrial production lines.

The ‘Montage1’ assembly line is the cradle of the successful Unimat, Hydromat and

Powermat moulders from Weinig.

China: Too many furniture stores?Last year 12 mega home furnishing stores in China closed, and during the past six months a further eight large stores have closed. The trimming down of furniture retail outlets is put down to the “cooling off” in the property market boom in China, which began in 2010.The China Furniture Association has calculated that the ideal floor space in the retail sector should be around 20 million square metres, but the total floor area of the main domestic home furnishing stores exceeds 40 million square metres, twice the area now needed to service demand. The association has calculated that

for every 10,000 square metre of furniture store floor area, annual sales are in the region of yuan 100 million. Thus, to service domestic furniture demand for yuan 20 billion (2012 figure) the ideal floor space in the retail sector should be around 20 million square metres. If the furniture retail sector does not change, then 50% of the retail floor area is likely to be unprofitable.Obstacles for WPC

Wood plastics composite (WPC) products are now used more often in China in construction, interior decoration, outdoor furniture, the automotive and transportation

sectors, logistics and packaging. However, the biggest problem for further development of the market for WPCs is inadequate standards and highly variable product quality, which have undermined consumer confidence.According to the latest data released by National Bureau of Statistics, in the first half of 2013, revenue for furniture manufacturers grew 13% year on year. Profits in the bamboo and rattan furniture manufacturing industry exceeded 100%, plastic furniture manufacturing 74% and WPC 2%. – ITTO/TTM Report

Sizing up India:NID kick-starts national survey preparations

The National Sizing Standards of India (NSSI), an initiative of the National Institute of Design (NID), Amedabad, recently concluded a two-day national seminar to deliberate on formulating national standards for Indian body sizes and shapes/types, to find an optimal “fit” between people, objects and their environments in the Indian context. The NSSI project, based on NID’s Paldi campus in Ahmedabad, aims to set up a database based on scientifically obtained, experimentally validated, comprehensively documented and easily accessed anthropometric data for the Indian population.According to Ms. Krishna Amin-Patel, a senior NID faculty and coordinator for the NSSI initiative, there were 20 presentations from stakeholders as varied as the Defence Research and Development Organization, leather shoe manufacturers, automobile industry (tractors), representatives of architects’ and interior designers’ organizations, experts from the medical (imaging) sector, along with academics. On behalf of the woodworking and furniture manufacturers, representatives from Godrej Interio made a presentation, apart from tool manufacturers from the small-scale industries segment. There were more than 100 attendees and over 200 students participated in the presentations and subsequent discussions. The motto seemed to be

anthropometric dimensions for ergonomic design practice, which is the only available dataset as reference for Indian anthropometric data. There have been several initiatives by various institutions in India to develop anthropometric data sets for specific populations using currently available digital human modeling technology. But a comprehensive, national effort involving various key stakeholders is still missing.Such data sets are needed for industrial workstation layouts, furniture and hand tool design, automobile design, apparel sizing, protective equipment design, safety assessment, and cockpit design, to name just a few applications. The adoption of state-of-the-art technologies, methods and tools for digital modeling of human dimensions is expected to open up tremendous opportunities to build such a database and apply it in wider domains to bring safety, efficiency and comfort in human-made environments.

‘safety, efficiency and productivity’.Three action groups have been formed by NID to vet the records of the seminar, to arrive at working options to take the NSSI project forward, Ms. Krishna added. The seminar was a preliminary exercise to arrive at a protocol for collection, processing and validation of data in a proposed nationwide NSSI survey. The latter will help compile a database, based on which it can be processed by governments, various industries and academia for research and design applications.According to the NSSI, India has a population of 1.21 billion (2011), which is projected to rise to 1.45 billion by the year 2028, making it the most populous nation on the planet. Existing Indian anthropometric datasets available for ergonomic design practice are limited by sample size of the population, measurement methods and financial conditions linked to use of data. The NID was instrumental in development of Indian

STITCHING updreams!

By Danny (Dinesh Kumar)The international market for popular mattress styles, such as inner-spring and foam core beds, is experiencing a resurging growth. Though North America consumes the greatest percentage of the US$3+ billion international mattress market, emerging economies, such as India, are prime opportunities for mattress producers. The growth of personal wealth in such locations is creating a strong demand for more personal comfort products like mattresses. Though retail values of mattresses are much higher, a recent international mattress industry report estimated the international trade value to be approximately US$3.2 billion with export-to-consumption rate only being 14%.India has been among the top growth countries for the past decade and as personal incomes continue to rise, this market is expected to expand well beyond the current US$708 million. These expectations are reflected in the predicted mattress growth rate in India to expand to 6% annual growth by 2014. That is nearly double the global growth rate. The imports and exports are nearly equal at only 1%, so nearly all the current mattress market in India is relatively local. That is good for India-based mattress entrepreneurs because they have opportunities both locally and abroad since there are great export opportunities, and new mattress compression packaging machines make this easier than in the past.Another appealing point: mattress producers also typically enjoy higher profit margins compared to other furniture products. Material costs are reasonable, the assembly process

91

is relatively simple and available machinery makes mass production very easy.Range of machinesMattress manufacturers can be as vertically integrated as they like, depending on how much of the supply chain they wish to control, and machinery is available to assist every aspect of production. Like most industries, manufacturers with great volumes tend to be more vertically integrated, absorbing more infrastructure costs in exchange for greater long-term profit margins and better control of cost of goods.Smaller mattress producers typically buy core materials from suppliers and assemble the products with industrial sewing equipment, fastening tools and packaging machines. Some mattress manufacturers are little more than foam producers, making beds as an avenue to sell their foam product. They formulate the foam, pour the foam, wrap it in fabric ticking and ship it to the mattress stores. For the purposes of this article we’ll cover the most common mattress production equipment for inner-spring style beds. There are four major areas of mattress production:Mattress coreThe most common mattress support system is inner-springs. This is one of those areas that a manufacturer can choose to produce himself or purchase from a spring supplier. Spring coilers take drawn steel wire and shape them into bedding coils. This can be conventional exposed Bonnell springs or pocketed coils encased in a non-woven fabric covering. Spring assemblers and transfer machines can connect the coils to form a single core unit to build the mattress around.

QuiltingThough the spring units are crucial for body support, most mattresses also include a layer of foam for comfort, fiber or a combination of similar materials between the springs and a person’s body. This is best achieved by quilting these roll-fed comfort layer materials and fabric ticking to form the top of the mattress. These quilt machines are highly specialized to handle high-speed production of thick, dense materials which are more difficult to sew compared to other quilting operations like bedspreads or apparel. Usually a panel cutter machine also accompanies the quilt machine to trim the quilted product to mattress sized units. All the materials are simultaneously fed from large stock rolls into the quilt machine, where they are sewn together and exit to a connected panel, cutter to be trimmed to desired sizes. Mattress borders, the sides of the mattress, are commonly thinner quilted materials and cut into narrow strips of material with a border slitter behind another quilt machine.Sewing machinesDepending on consumer style demands, mattress construction can be very simple or much more complex, and there are many specialized sewing machines to satisfy each desired feature. A typical, low-cost basic bed will consist of a quilted top and bottom and a quilted border surrounding the mattress core.Mattress product value may increase with the addition of attached handles, decorative ribbons, sewn mattress labels and pillow-top gussets. But nearly every mattress sewing department consists of the following minimum equipment:• Serger or flanger• Quilt repair and label machine• Border closer• Binder machine• Tape edging machine

SPECIAL SUPPLEMENT

92 SEPTEMBER - OCTOBER | 2013

SPECIAL SHOW ISSUE

SPECIAL SUPPLEMENT

Following the quilting/panel cutting operation, each panel still needs to be “serged” to enclose the raw cut edges. The over-edge sewing machine seals in all the quilted fill materials and makes it more secure and easier to handle through the following processes.Depending on the manufacturer’s preferred construction methods, a thin binding fabric (called “tape”) and non-woven flange material may also be added if the machine is equipped to do so. Again, these extra materials can result in a better finished product and ease downstream production steps.A long-arm quilt repair and label machine can be used to fix any flaws in the quilt stitching. A fabric manufacturer’s product label can also be sewn on the mattress panel with this machine.Remember, the border material is also a quilted product, so ideally, it should also be serged on a border serge machine, but some choose not to, since those edges will have less material at risk. Nevertheless, border sections must be cut to size from the roll of material they currently consist of.This can be done manually by measuring out a length and hand-cutting with scissors or a rotary knife. This can be done more efficiently and quicker with an automated border measure and cut machine.Once the quilted border is sized, each end is sewn together on a border closing machine, forming a large loop of border material. One edge of this border loop is attached to the edge of one mattress panel with a binder. This binding machine sews these two mattress parts together and seals the edges with binding tape. Now that the mattress covering has been formed with a top mattress panel and a connected border, it can be pulled over the spring core unit. The entire covered unit is flipped over and the second side quilt panel is bound to the open side of the border on a tape edge machine. Like the previously used binder, the tape edge machine also sews it all shut with binding tape.Packaging methodsOnce the mattress is sewn closed it can move to the packaging department. Mattresses can be manually “hand-bagged” in a plastic film bag, compressed and roll-packed in film with a roll-pack machine, or simply encased in plastic film and heat sealed closed flat on a conventional wrapping machine. The final method is the fastest way for high volume producers, while the roll pack machine can compress the unit into a smaller space for convenient shipping and storage. For greater efficiency and higher production volume, it is advisable to invest in some of the many automated systems available for each process. Nearly all are computer controlled for high-speed accuracy and improved quality. Like most manufactured products, it is

generally most profitable to make the highest volume of the highest quality product with the least effort. That’s what the specialized automated equipment can do best. As previously described additional mattress construction features can greatly increase the retail value of the product and specialized machines can produce it at a low cost.

Attractive optionThe global upholstered furniture industry has been a difficult market in recent years. With an average import rate of nearly 30%, domestic manufacturers are finding profit margins shrinking as they compete with a growing imported product base. This is why many are expressing an interest in diversifying into the mattress industry. Mattresses, on the other hand, have historically high profit margins and low import rates. Mattress manufacturing is also appealing to furniture producers since they may already share some of the same retail outlets with their current products.GSG machineryGlobal System Group (GSG) is one of the world’s leading machinery suppliers to the mattress industry with substantial international market share. Spuhl & Global Systems Group (A Leggett & Platt Company), provide spring production equipment and every sewn process machine required for mattress production. CASE STUDY WOOD-MIZER

Sylvan Plyboard, formerly known as Singh Brothers Exim Pvt. Ltd., has a long and distinguished track record in the Indian timber processing sector. The company commenced trading in 1951 with a range of name changes and capacity improvements, eventually culminating in the

formation of Sylvan Plyboard (India) Pvt. Ltd. in 2013. Sylvan Plyboard’s diversified product range now matches its expansive footprint in India and the globe. The company’s range of composite and sawn timber products that are manufactured in compliance with Indian, ISO and OHS (Occupational Health and Safety) standards now exits the plant on a daily basis on its way to diverse end-users and applications.Brands such as IS303 Bwr, IS 303 Mr, Ealastro, Marine Oceanic, Shuttering, Blockboard, Flushdoor and Z-Class have now become commonplace trademarks in the markets. The ready uptake of Sylvan’s products

underscores the utility of the product and the expertise that has engineered their growth. Its adherence to strict manufacturing and quality standards has also reinforced the market’s estimation of the Sylvan Ply brand: excellence, consistency and quality being some of the key elements that are readily associated with Sylvan’s product line-up.Manufacturing acumen

Mr. D.P Singh, Sylvan Ply’s Factory Manager at the Baidyabati plant, confirms that the plant’s daily raw timber input measures close to 700 cubic metres, where some 1,500 employees provide the output that eventually exits its gates on a daily basis.Logs from East Asia, Africa, South America, the US and New Zealand – in such diverse species as Pine, SelanganBatu, Meranti and Gurjanto – deliver the feedstock that provides the basis for composite and solid timber output from the plant. The processes that deliver Sylvan’s range can be divided into two basic facets. Sizing and canting is the cornerstone of the entire operation: it delivers the feedstock for the board production processes and caters for the solid timber output that eventually finds its way from Sylvan to the solid wood manufacturing sector in India.Peeling or board composition is the heartbeat of the composite board production process, delivering the multiple ranges that were described earlier. Both the soft and hardwood timber undergo initial sizing and squaring to ready it for secondary processing. The hardwood logs that will be peeled undergo an initial water saturation phase that readies it for peeling process. Once the requisite moisture levels have been reached, the log lengths are crosscut into lengths that can fit onto the rotary peelers that are

used to peel the logs into sheets that form the basis of the composite board manufacturing process. The hard woods that are eventually sold as stock to the solid wood processing sector in India – plus the softwoods that deliver the stock that goes into block board products that Sylvan produces – are also canted and re-sawn. This is achieved through a range of primary and secondary breakdown units from various manufacturers. Performance targets

According to Sylvan’s Director, Mr. Anand Singh, canting and sizing has come under increased scrutiny

as Sylvan recognises the need to streamline this process significantly in order to reach the future performance targets that it has set for itself.Amongst the key issues that have informed this search for increased efficiency are higher labour costs, the need to increase log optimisation above its present levels, to limit timber handling during processing, improve blade performance during processing and reduce energy consumption.

Mr. Anand Singh, Director of Sylvan Plyboard (India) Pvt. Ltd.

SPECIAL SHOW ISSUE

Due to the age and diverse nature of the canting and sizing machine population, streamlining this process will take time. The first part of this process involves the acquisition of the Wood-Mizer units that are deployed in the softwood canting section.Mr. Anand’s interest in the Wood-Mizer range was sparked during a visit to Ligna, where Wood-Mizer’s small log processor caught his attention. Wood-Mizer’s diversified, competitively priced and built tough professional and industrial ranges, together with the specific benefits that it provides for and how it could advance his vision for Sylvan’s log processing, motivated him to investigate. The use of thin kerf narrow bandsaw technology across most of Wood-Mizer’s range means that less waste is generated and more wood becomes available for commercial use. The efficiency of cut, plus the 1.7-mm kerf of narrow band saw blades, also provides for less rolling resistance and therefore uses less energy while the timber is processed.Labour saving features incorporated across Wood-Mizer’s entire range that requires less manual inputs

and provides for streamlined and amalgamated log-to-end-product processing capacity means less labour and eventually a reduced labour bill. The fact that Wood-Mizer is also the only sawmill manufacturer that produces its own range of blades, together with setting and sharpening capacity to maintain and extend blade

life spans, provide further utility value.Dedicated after-sales service and global network of spare parts also sweetens the proposition. Wood-Mizer’s country offices in India assist with the initial installation of their units and offers service to keeps them running. The two Wood-Mizer units running at Sylvan are a WM3500 thin kerf primary and secondary breakdown saw, together with an LT15 saw mill. The WM3500 is a robustly constructed horizontal, thin kerf narrow bandsaw mill that is geared to work in a high volume and large diameter production environment.

Its ability to function as a head-rig for primary log breakdown and a re-saw for cutting finished boards fits perfectly into Sylvan’s requirements. The WM3500’s 1,000-mm diameter processing capacity sees Sylvan currently utilizing the unit to initially split 6-metre pine logs into 200-mm thickness with the wane included. An incline conveyor then transfers the lengths for downstream re-sawing.A bi-directional chain turner, hydraulic rollers and heavy-duty log

clamp allow for large diameter logs to be turned on the processing bed to allow for canting and re-sawing. The operator station gives the operator full control over the entire process. A built-in laser shows the cutting line, and the Setworks control allows cutting lists to be pre-programmed, with the head adjusting automatically for each pass to cut the required thickness of board.A new ‘cruise control’ allows the operator to pre-select the cutting speed for achieving high quality sawn timber, depending on the size and condition of each log and the finished board dimensions. This function then automatically sets that speed for

consistent cutting of the whole log.Another feature on the WM3500 is the optional Pantograph system that reroutes the electrical cables that connect the control panel to the sawhead and other working parts away from high debris and movement zones. The Wood-Mizer LT15, also running at Sylvan, forms part of Wood-Mizer’s professional range which includes portable and stationary mills and downstream processing units (edgers,

At the WM3500 commissioned at Sylvan Ply’s Baidyabati plant, one operator manages the in-feed, processing and

out-feed of processed boards without any manual inputs.

re-saws, etc.). The LT15 is a junior mill splitting smaller diameter pine logs into board for use in the downstream block board manufacturing processes. The unit there runs on three 5,850-mm beds that are linked together that allows the head to process two logs lying head-to-head. Sylvan also runs two units from Wood-Mizer blade maintenance range at its plant in Baidyabati, a BMS500 industrial blade sharpening centre and BMS300 automatic teeth setting unit, allowing the plant to re-sharpen all its Wood-Mizer blades up to 30 times before the blade is finally discarded.Future goals

“A general slowdown that has seen the construction sector contracting, the ongoing weakness of the international economy, together with uncertainties stemming from the upcoming elections in 2014, have made it imperative that businesses in India

pay close attention to overheads in order to limit risk,” Mr. Anand Singh says.“The lack of credit, plus the fluctuating currency, has strengthened the need to lower risk further, especially for businesses that have exposure to exports. Our investment in new technology, plus our close liaison with our service providers, has helped us achieve that,” he adds.“The guarantee that new our acquisitions work flawlessly and to specification have certainly paid dividends. In the case of Wood-Mizer, we are extremely satisfied,” Mr. Anand concludes.

Lubrication, belt stretching ensures machine health

Before carrying out maintenance operations, adjustments or dismantling any machine part, turn the main switch OFF. All cleaning operations are to be carried out by the machine operator or by skilled technician.General cleaning ensures long life of the machine and is an important safety factor. Use power dust aspirator to clean the machine to eliminate dust and chips from the table and all cavities. With the sliding table move the aspirator to the entry side, then the exit side, then along its bottom guides and guide ways.Clean all moving parts weekly, in particular the elements exposed to dust and to resin by using a brush or cloth with safe solvent. Carefully clean

the guides of crosscut fence, sideways of the sliding table and of the rail, rod of the fence, and groove with the help of a safe solvent.Clean the extension of the pivoting arm and check that the dust scrapers correctly operate on them. For safe usage of the machine, the safety devices shall be efficient.Check the controls for emergency stops every fortnight with a test: with the machine under normal operating condition, press the emergency button arranged on the machine to observe the saw blade stopping immediately. If the belts get slack, the braking time may increase. Therefore, make sure that the belts are stretched in good condition.During machine removal or storing,

disconnect the machine from the electrical and pneumatic systems. After totally cleaning the machine, wipe anti-rust protection on it before storage.Cleaning & checking schedule

Scheduled maintenance is of the utmost importance to obtain the best performance as well as a safe operation of the machine. Check emergency stop and indicate lamp daily; check the integrity of noise, pressure and ventilation of the machine daily and every 3 months; clean the exterior part of the machine daily; check all the screws from the machine every 6 months; check all wires and electric connections near the power switch to see if there is any loose connections once every month;

check normal belt running each month: in case of failure, replace it.Check the load voltage and current of the motor every month; check the continuity of all the wires weekly; clean the interior part of the electrical box monthly; tighten the terminal screws of the power supply wires in the control box every 6 months; clean and vacuum dust buildup from inside cabinet every month.Periodic lubricationAccurate lubrication ensures the long life as well optimum performance of the machine. Each week lubricate with grease worms and toothed sector for height adjusting and tilting of the saw blade; right and left guides for the saw blade tilting; pivots for height adjusting of the saw blade; and elements of the scorer unit.Belt replacement

Set the saw unit down. Stop the machine, turn the main switch to OFF and lock it. Open the rear door and loosen bolt A (fig.1), lift plate B of motor to the end

of slot, then tighten bolt C. If the belts are slack, they may be replaced.Set the new belts in the proper races as we require speed. Loosen bolt A, move plate B of motor to initial position (fully down) to stretch the belts. Now manually rotate the belt 2 or 3 turns, so that it gets the right settling. Tighten bolt C and close the rear door again. Make sure that the selected rotation speed is proper for the working and for the saw blade.Replacing scoring saw spindle beltSet the saw unit down, stop the machine, turn the main switch to OFF and lock it. Open the rear door

and loosen bolts; lift the small motor and support it with a wood traverse. In this manner it is possible to replace the belt. After replacing the new belt, lower the motor; manually rotate the belt 2 or 3 complete turns, so that it can get the right settling. Close the rear cover again. The belt always remains stretched by the motor weight.Note: Never couple belts of different make, and set. Replace the pair of belts instead of only one belt if necessary for main saw spindle belts.

Belt stretching

After the first working period or after many working hours the belts get slack. It will now take moretime required to stop the saw blade. So periodically checking this part is necessary. The belt tension can be said to correct if, by applying a 3-kg force in the middle of the belt, you get an elastic flexion of approximately 2 mm.
