The day kicked off with a site tour of the premises followed by product training on the LUK, INA and FAG product ranges. The scope of the training included Applications, New Products, Technical Issues, Fitting Instructions and more and the day concluded with an evening spent in the company of the Schaeffler Team.

This was thought to be a very useful and worthwhile training event by all and adds to the continuous staff development and training undertaken by Fyfes.

SOME THINGS ARE BETTER IN PAIRSWhen a spring fails, due to corrosion or other reasons, drivers often request that only the defective spring be replaced rather than replacing in axle pairs. Failure to replace in pairs can have multiple negative consequences, in addition to likely financial costs. Coil springs fitted in axle pairs degrade at around the same rate during normal use, meaning that when one sags or breaks, the other will most likely not be far behind.

If you ask people to name a popular hatchback you will get names like Golf, Focus and Astra. But there is another very capable, very reliable and stylish option, the understated Renault Mégane. Hybrid and BEV (battery electric vehicles) commonly operate with battery voltages typically from 300v DC to 600v DC — anything beyond 60v DC is classed by H&S as ‘high-risk’ and can cause serious injury or even fatalities.

When we consider workshop safety concerns it is important to look at the whole picture and subdivide ‘hybrid and BEV safety’ into four separate categories:

• workshop safety• vehicle safety• personal safety• high voltage tools and test equipment

Workshop Safety is about making the working environment safe — for employees, but also for members of the public/customers who may be around vehicles in the workshop. It is important that there should be a designated area cordoned off and identified as a ‘Danger - High Voltage’ area, with appropriate barriers and signage. It is also important that high-voltage rescue and first-aid equipment be available in case of emergency.

Vehicle Safety is about making the vehicle safe for a technician to work on. PHEVs (Plug-in Electric Vehicles) and BEVs will normally

have some form of ‘Isolator’ switch, commonly known as an MSD (manual service disconnect) switch, which should be removed before any work is carried out on the vehicle. This has the effect of isolating the high voltage battery from the rest of the vehicle. However, it is important that other technicians in the workshop are aware that this is a high voltage vehicle, and do not attempt to start, or move the vehicle. Thus appropriate identification, (for example, warning signage, locks, etc) should be used.

The MSD should also be stored in a secure location, to avoid the risk of someone accidently re-fitting it while a technician is working on the vehicle. Once the MSD has been removed, the high voltage will take some time to dissipate — use of an appropriate ‘Voltage Absence’ tester to verify lack of voltage is essential before commencing any work, along with appropriate insulating materials to protect the high voltage circuits.

Personal Safety is about providing protection for the technician working on the vehicle — appropriate insulated gloves and face shield should be worn to protect against high voltage leaks and arc flash risk. If working within the high voltage battery and/or circuitry, further specialist protection may be necessary as the

technician will now be working within a live high voltage environment.

High Voltage Tools and Equipment — the electrical industry has specific standards for test equipment which is to be used in a high voltage environment. This is known as the CAT standard, a minimum of CAT III 600v, or CAT IV 1000v is required to ensure the test tools are suitable and safe for working on high voltage systems.

Hand tools are required to be fully tested and insulated to IEC 60900:2012 standards, and carry the international symbols for High Voltage Tools. Typical tools required will include socket sets, wrenches, screwdrivers, torque tools and hex and Torx keys — although most vehicle manufacturers will only use a limited selection of sizes of each.

Everything is about ensuring the safety of technicians, employees and customers. Even if correct vehicle manufacturer procedures are followed, there is still risk — remember the vehicle may be in the workshop because of a fault or an accident, therefore nothing can be assumed — safety is paramount.

Laser Tools has approached the subject on the basis of offering a ‘one-stop-shop’ for workshop high voltage vehicle requirements, covering all aspects of workshop safety, vehicle safety, personal safety, and appropriate tools and equipment. In order to make it easier for the workshop owner to decide on basic requirements, Laser Tools has created a number of starter packs:

Hybrid and Battery Electric Vehicle Workshop Safety

Plus Laser Tools offers a comprehensive range of GS and VDE certificated high voltage insulated tools from socket sets and torque wrenches to spanners and screwdrivers. The range also includes high voltage testers, clamp meters and insulation testers.

Vehicle Safety Pack (part number 6770) includes two 1000V insulated safety clamps, a 1.4m x 1.0m transparent safety shroud (1000V rated), a steering wheel lockout cover, a nylon-bodied safety lockout padlock, a Do Not Start safety tag and a set of three (15, 15, 35mm) insulating shrouds for covering the ends of disconnected leads.

Safety Tools Pack (part number 6772) includes a CAT III multimeter and high voltage insulation tester, a 25 piece 3/8” drive insulated socket and tool set, a 6 piece VDE extra-long hex key set and a 9 piece VDE star key set.

Personal Safety Pack (part number 6771) consists of a protective arc-flash face shield, a carrying bag for the face shield, and an insulated glove set.

ON-BOARD COMPUTER

An alternator is a device that provides power to the different electrical systems of the vehicle and also charges the battery. In order to function properly, the voltage of the alternator must be constantly higher than the battery voltage that is the basic summary of the voltage regulation principle.

In earlier alternators, the regulation was done by an integrated (or external) regulator which was linked directly to the battery voltage. In modern alternators, the regulation is driven by the onboard computer (CPU) which gathers information from all over the vehicle.

This information gathering is done through a number of communication protocol technologies. These protocols send “messages” to the alternator to drive the voltage regulation. Since these protocols are more advanced than a direct link to the battery voltage, they are often referred to as “advanced protocols”.

ADVANCED PROTOCOLSThe majority of advanced protocols on modern alternators are.+ PCM on European Ford and Land Rover vehicles+ RVC on GM vehicles+ RLO on Toyota vehicles+ P&D on Mazda, Kia or Mitsubishi vehicles

The voltage is totally controlled and set by the CPU. Advanced protocols use a PWM type encoding (Pulse Width Modulation). The pulse width of the signal sent by the on board computer to the alternator determines the voltage regulation. Essentially it’s still a one way communication flow.

SMART PROTOCOLSThe most complex and also the most advanced protocols is are LIN and BSS protocols.

These protocols are said to be “smart” because they control and set more than just the voltage regulation.

The communication between the CPU and the alternator is a two-way flow. The alternator is able to answer the CPU’s questions. Examples of questions the CPU can ask are brand and model of the alternator or temperature. The car computer can also set parameters like the voltage regulation. The alternator could reply back for instance with an electrical problem, a mechanical breakdown or report overheating.

CHOOSING THE CORRECT REPLACEMENT ALTERNATORThe complexity of the different communication technologies for regulating the alternator’s voltage makes it even more important to choose the correct replacement alternator. Sometimes alternators could look very similar with the only difference being the alternator plug, indicating the usage of a different protocol. If the protocol for regulation is not the correct one, the alternator won’t regulate properly, and sometimes won’t load at all. That’s why it’s vital to check the OE number on the original alternator. Below example shows 2 alternator plugs that look very similar but use a different communication protocol. Both alternators (Remy DRB7700 and DRB7670) are fitted on the same Mercedes vehicle but depending on the vehicle’s chassis number and year a different alternator is fitted.

BRAKE JUDDER: THE CAUSES & THE CURES.Brake judder is the vibration felt through the steering wheel and suspension when the brakes are applied at certain speeds and pressures. It can vary from a barely noticeable vibration to a violent judder, and can be experienced in two ways:• a pulsing feeling in the brake pedal – almost as intense as the

feeling when the ABS system is activated,• or a sideways shake in the steering wheel.

CAUSE 2: SEVERE DISC OVERHEATING & DISTORTIONAny severe temperature increase can cause the disc metal to distort. This distortion typically occurs in different areas on the disc, rather than consistently over the whole surface. These “hot spots” create waves on the disc’s outside diameter, which in turn cause intermittent contact between the pad and disc. And that results in judder.

Check for any signs of brake abuseWHY? Brake abuse is the most common reason for overheating. Discs are designed to cool rapidly between brake applications. But when the brakes are applied intensely in quick succession – e.g. during alpine driving – the discs don’t get enough time to dissipate the heat, which can result in overheating.THE SOLUTION: Blue spots on the disc surface are a good indication of overheating. Discs that show evident blue spots and/or a darker colour in some areas cannot recover. They should ALWAYS be replaced together with the brake pads.

Check the quality of the brake padsWHY? Poor quality brake pads can overheat very easily, especially during heavy braking. The excessive heat from the pads can cause the discs to overheat, resulting in disc warping.THE SOLUTION: Again, look for blue spots on the disc surface. When you can’t find any, inform the driver of the risks of poor quality pads. ALWAYS replace the brake pads and discs when you do see blue spots on the disc.

CAUSE 1: HUB AND/OR DISC RUN-OUTBrake judder can originate when the brake disc is fitted incorrectly, pulling it out of alignment with the hub or caliper. The image shows the disc out of alignment with the axis of the hub.

Check for rust or dirt on the wheel hub surfaceWHY? Rust or dirt on the hub surface causes poor contact between the disc and hub.THE SOLUTION: Dismantle the disc and carefully clean the surfaces of both the wheel hub and disc, eliminating rust and other pollutants.

Check if the hub contact surface has been distorted by excessive tightening torqueWHY? Using overly severe tightening torque on the positioning screw leads to vibrations experienced from the initial brake application onwards.THE SOLUTION: Replace the discs, avoiding excessive tightening torque. Positioning screws are only intended to ensure that the discs are positioned correctly.

Check for distortion of the hub itselfWHY? Although rare, it’s possible for the hubs to warp. Bolting a disc to a warped hub will always result in brake vibration. The same will happen if any rust from the hub surface is not removed before fitting the disc.THE SOLUTION: After fitting a disc, always check for disc run-out using a dial gauge. If the run-out is out of tolerance, re-fit the disc in an alternative position (i.e. turned through 90°) until the run-out is within tolerance. If run-out still remains out of tolerance, hub maintenance is required.

Check if the alloy wheels have been fitted correctlyWHY? A common, more recent cause of disc run-out is the incorrect fitment of ”one-size-fits-all” alloy wheels. As the same wheel is used for multiple hub types and sizes, installers are using location spacers on the wheel spigots. In some cases, the spacer is lost or damaged, so the wheel cannot be correctly centred on the hub.THE SOLUTION: To determine if this causes the run-out, place the run-out gauge on the back of the disc while fitting the wheel, and measure the run-out. The gauge will only show run-out once the wheel is fitted and tightened. It is usually necessary to change the wheel – either the single wheel if only one has been badly manufactured and is causing the problem, or all of them if the problem persists.

SO WHAT CAUSES BRAKE JUDDER AND HOW CAN YOU FIX IT?

BRAKE JUDDER: THE CAUSES & THE CURES.On the previous page we discussed a few causes of brake judder and provided you with the appropriate solutions. But apart from hub and/or disc run-out and severe overheating, there’s another factor that can cause this vibration problem.

SO WHAT ELSE CAUSES BRAKE JUDDER AND HOW CAN YOU FIX IT?

CAUSE 3: DISC THICKNESS VARIATION (DTV)DTV is the variation in thickness around the disc surface. For effective braking, the disc should have the same thickness throughout. But DTV indicates unevenness on the friction surface of the disc. When you brake a vehicle with DTV on one or more of the wheels, the brake pad loses and regains contact with the disc(s) as it turns. And that’s what causes brake judder.

Ask the driver if the brakes have been properly bedded inWHY? To get the best performance from your brakes, it is essential to follow the correct bedding-in procedure each time the brake pads have been replaced. By applying only moderate pressure on the brake pedal during the first few brake applications, an even layer of friction material is transferred from the pads to the disc surface. Mating both surfaces this way improves safety and prevents DTV-related judder.THE SOLUTION: Prevention is better than cure. Each time you fi t new brake pads, clearly inform drivers about the recommended

bedding-in procedure, meaning they should avoid hard braking for the first 200 km. When poor bedding-in has resulted in DTV that is not very pronounced, it may be sufficient to bed in the brakes once again. If this does not re-align the disc surfaces, the only solution is to replace both the brake pads and discs. For your convenience, Ferodo has published a Driver Tips Leaflet, which you can hand out to your customers. It includes a few tips and tricks to optimise their brake systems. Ask your Ferodo representative for more information.

Check for caliper seizureWHY? A seized caliper piston, or a seized caliper sliding pin leads to uneven forces being applied to each side of the brake disc, creating uneven wear – or DTV.THE SOLUTION: This problem is usually caused by corrosion or dirt. Therefore, run the proper maintenance of the seized caliper to prevent the problem from recurring, and replace both the brake pads and discs.

Check the disc surface for dirt or corrosionWHY? During braking, some of the brake pads’ friction material transfers to the disc. But especially with poor quality brake pads, the deposits of friction material from the pads can stick to the disc unevenly, changing the disc’s thickness and parallelism.THE SOLUTION: If there’s only minimal DTV, it may be sufficient to remove the deposits using a brush or sandpaper. Make sure to road test the brakes. If brushing or sanding the discs has not re-aligned the disc surfaces, the only solution is to replace both the brake pads and discs.

Check the discs for pad imprintsWHY? Holding the brake pedal depressed when the brakes are overheated may imprint or weld pad material onto the discs. The DTV will often be visible as the outline of a brake pad on the disc surface.THE SOLUTION: It should normally be sufficient to remove the pad imprint using a brush or sanding paper.
